VW Golf GTI Mk4 1.8TStage 1 to Stage 4 tuning guide

The Mk4 GTI's 1.8T 20V is one of the most tuned engines VW ever made, and parts are still sold for it more than 20 years on. It came with 150 PS, and from 2001 with 180 PS and a six-speed manual (VW's engine list). A remap alone adds a lot because the small K03 turbo is turned down from the factory. After that, the usual path is a bigger K04 turbo, then a big-turbo kit and a built bottom end.

Power by stage

Stock is VW's figure. Stage 1 to 4 are the tuners' own claims; APR quotes engine power, most others don't say. The lower end of each range is usually the 150 PS car and the top end the 180 PS car. Stage 4 is the range REVO quotes for its big-turbo file; the car needs a built engine to use it.

Software only

187–225 hp

A remap on a stock car claims about 190–215 hp, and torque rises from 210–235 Nm to about 290–350 Nm. Several files run on 95 octane, which suits Israeli pumps. The file must match your engine computer: APR's doesn't cover early cars with a throttle cable, which REVO has a separate file for (REVO cable-throttle file).

Before you buyThese cars are old: fix boost leaks, coils and a worn timing belt before you tune. Integrated Engineering calls the timing-belt tensioner "a concerning weak point at just about any power level" (its build guide). Ask for your engine computer's box code, because not every tuner has a file for every one.

Downpipe, intake and exhaust

195–235 hp

Stage 2 adds a bigger downpipe and a Stage 2 file. On the stock K03 turbo the gain over Stage 1 is small: Unitronic's Stage 2 claims 235 hp and 275 lb-ft on the 180 hp car, against 225 hp for its Stage 1+. The downpipe matters more when you move to a K04 later.

Parts list

Before you buyBAR-TEK says the stock clutch "can't transfer the power" from Stage 2 up, so budget for a clutch if yours is original. A downpipe without an approved catalyst won't pass inspection.

K04 turbo and fuel

240–280 hp

The classic Stage 3 is a K04 turbo from the 225 PS Audi TT and S3, which bolts in with bigger injectors and a matching file. APR's K04 kit comes with software and a fuel-pressure regulator and claims 242–245 hp with exhaust work only. Unitronic's Stage 2+ file claims 265 hp and 300 lb-ft on 98 octane with a K04, TT225 injectors and air-mass-meter housing, a downpipe and an intake.

Before you buyThe K04 is a road-car turbo, but a changed turbo and exhaust usually aren't legal without approval. Check the clutch: BAR-TEK puts an oil cooler on its Stage 3 and 4 packages as well.

Big turbo and built engine

320–380 PS

Past about 300 hp the 1.8T needs a big-turbo kit and a stronger bottom end. REVO's big-turbo file for the 180 PS car claims 280–380 PS with a GT28RS kit, 550 cc injectors, a 3-inch exhaust and a front-mount intercooler, and it recommends new rods and pistons. Integrated Engineering calls the stock rods "the primary concern and weakest point around the 300-400hp power level".

Before you buyUnitronic says to upgrade the fuel pump over 300 hp, and BAR-TEK moves 5-speed cars to a 6-speed gearbox at the top of its ladder. This is a race-engine budget: the kit is only part of the cost.

Questions to ask the shop

  1. What is my engine computer's box code, and do you have a file for it? Is my car drive-by-wire or cable throttle?
  2. Is the file made for 95 or 98 octane, and what boost and timing does it run on Israeli 95?
  3. For Stage 2 and up, which downpipe and catalyst will still pass inspection?
  4. What torque will it make, and will my clutch and gearbox take it?
  5. Will you check the timing belt and tensioner, the coils and boost leaks before you tune?
  6. For a K04 or big turbo, which injectors, air-mass-meter housing and fuel pump do you use, and who supports the file afterwards?
