VW Golf GTI Mk5Stage 1 to Stage 4 tuning guide

The Mk5 GTI has the 2.0 TFSI, a direct-injection turbo engine with 200 PS and 280 Nm (VW's engine list). The Edition 30 and Pirelli of 2007–2008 make 230 PS, and they already have the bigger K04 turbo that most 200 PS cars get at Stage 3. The known weak points are the fuel-pump cam follower, carbon on the intake valves, and a DSG rated at 350 Nm. The US "2009 Mk5" has a different engine, the EA888 TSI, so this guide doesn't apply to it.

Power by stage

Stock is VW's figure. Stage 1 to 4 are the tuners' own claims for the 200 PS car, mostly engine power on 95–98 octane; APR quotes all its figures at the engine. The Edition 30 and Pirelli start higher, and their figures are in each stage below. Stage 4 needs a built engine above about 400 hp.

Software only

235–260 hp

A remap on the 200 PS car claims 235–260 hp, and torque rises from 280 Nm to about 350–415 Nm. The Bosch MED9 engine computer is flashed through the diagnostic port. APR and Unitronic publish figures for 95 octane, the fuel most Israeli pumps sell.

Edition 30 and Pirelli: these need their own K04 file. REVO's claims 300–315 PS and 431–451 Nm (£538.80 at Vagtech), BR-Performance claims 290 hp and 400 Nm for €590, and Superchips tested 305 bhp.

Tune the DSG too

VW's training booklet for the DQ250 (Self-Study Programme 308) gives it a maximum of 350 Nm, and most Stage 1 files run more. Gearbox software raises the clutch torque limits: APR ($549.95; its list says "GTI 08-14", so check the box code on 2006–2007 cars), REVO, 034 Motorsport ($425–$450) and BR-Performance (€400).

Before you buyCheck the high-pressure fuel pump's cam follower first. APR says this engine "suffers from cam follower wear from the factory", and a worn-through follower "can easily damage and destroy the pump". CTS sells the VW follower for $29.99 (its page) and says to check it every 30,000–33,000 km on a stock car.

Downpipe, fuel pump and intercooler

260–285 hp

Stage 2 adds a 3-inch downpipe and a Stage 2 file. With an uprated high-pressure fuel pump as well, APR's Stage 2+ claims 278 hp on 95 octane and 285 hp on 98. On the Edition 30, REVO's Stage 2+ file claims 330–370 PS (its page).

Parts list

Before you buyA downpipe without a catalyst won't pass inspection; the IE, Unitronic and Milltek pipes have one. BAR-TEK says the original manual clutch "cannot handle the increased torque" from its Stage 2, and REVO recommends an uprated clutch from Stage 2+.

K04 turbo swap

300–355 hp

The classic Mk5 Stage 3 is the K04 turbo from the Audi S3 and Edition 30, with the S3's injectors and an uprated fuel pump. APR's K04 kit comes with software and claims 320 hp on 95 octane and 323 hp on 98. It only applies to the 200 PS car; the Edition 30 already has the K04, and BR-Performance's Stage 3 for it claims 370 hp.

Before you buyTurbo, injector and exhaust changes usually aren't legal without approval. Check the intake valves for carbon and replace the coils if they're original: BAR-TEK says they "are very sensitive and could lead to misfiring".

Big turbo and built engine

400–490 PS

Past about 350 hp the stock rods are at risk. Integrated Engineering says they have "a very narrow beam design that leads to bent rods under high torque loads", and recommends new rods from about 350 hp and rods and pistons above 400 hp (its guide). REVO's big-turbo file claims 398–438 PS with a 3071R turbo, RS4 injectors and a 3-inch exhaust.

Questions to ask the shop

  1. Is my car a 200 PS K03 (AXX, BWA, BPY) or a 230 PS Edition 30 or Pirelli (BYD), and which file will you flash?
  2. When was the fuel-pump cam follower last replaced, and will you check the cam lobe before tuning?
  3. What does the file make on 95 octane, and will you log knock on Israeli fuel?
  4. On a DSG, will you tune the gearbox too, and to what torque? On a manual, will my clutch take it?
  5. For Stage 2 and up, does the downpipe have a catalyst so the car passes inspection, and can you flash it back to stock?
  6. For a K04 swap, will you fit S3 injectors, an uprated pump and a new oil feed, and at what power will you insist on new rods?
